A woman near Lake Casitas Recreation Area in Ojai called me on a weekday afternoon. Her 2004 Volvo S40 had one key left, and it was falling apart. The plastic shell had cracked along the seam months ago. She had been holding it together with tape.
That morning the emergency blade snapped off inside the driver door lock when she tried manual entry after the remote buttons stopped responding. Fob housing in one hand, blade fragment stuck in the cylinder. Zero working keys.
I pulled the broken blade out of the lock first. Then I opened the cracked fob on the hood so she could watch. The PCF7945 chip and the circuit board were still good inside the wrecked shell. That was the important part. I used my VVDI2 to read the transponder data directly from the surviving chip, which meant I could skip a full CEM bench read. On these P1 Volvos the CEM bench procedure involves pulling the module from behind the glovebox and reading the pin code off the board, so avoiding that step saved real time.
I decoded her lock, cut two fresh NE66 blades, and transplanted the chip and board into a new KR55WK49250 shell with a fresh CR2450. Tested lock, unlock, trunk, panic, all five buttons, then confirmed the immobilizer handshake by starting the engine.
She went from zero keys to two in about 45 minutes. A fraction of what the dealer wanted, and she never left her parking spot.
