Out on the Eastside in Santa Barbara, I got a call from a guy who'd had his key snap inside the ignition of his 2004 Ford Excursion. Clean break, right at the blade shoulder. He'd already called another locksmith who told him the ignition cylinder had to come out, get drilled, and be replaced with a new one. New cylinder, new keys, the whole chain. He called me to get a second opinion before agreeing to that.
I drove out and took a look. The fragment was seated pretty deep but hadn't rotated past the shear line, which meant extraction without cylinder damage was worth attempting. I worked the broken piece out with a pick tool, keeping it off the wafer surfaces the whole time. No scratching, no drama. Once the fragment was clear, I decoded the lock by reading each wafer position directly, which gave me the exact cut depths I needed for a fresh key.
The Excursion's ignition key carries a transponder chip in the head. Cutting the blade from the decode is only half the job. I programmed the chip through the OBD port so the immobilizer would recognize the new key, confirmed a clean start, cycled the ignition a couple more times to make sure it wasn't a fluke.
His original lock cylinder still works. Nothing was drilled. Nothing was replaced. The other shop's plan would have cost him significantly more and left him with a different cylinder. He drove home in the same truck he pulled over in.
