Over on Coast Village Road in Montecito in Santa Barbara, a guy flagged me down from the shoulder. His 2001 Audi A6 was sitting there with the door half open and a snapped key blade stuck inside the lock.
He had been running on a worn copy for years. The HU66 blade finally gave up where the tip meets the first cut, right at the thinnest point. The wafer pack inside the lock was sticky from age and coastal air, and one day it just held on tighter than the metal could take. He told me another locksmith quoted him a full cylinder replacement, drilling included.
I pulled the broken blade fragment out with my HU66 Lishi pick. That tool fits the VAG keyway tight enough to slide past a stuck fragment and walk it out without scratching the wafer surfaces. Once the fragment was out, I decoded the lock by reading each wafer position for the exact cut depths.
The flip key head with the Megamos 48 chip was still intact, so I moved the chip and the remote board into a fresh 4D0837231P shell, cut a new HU66 blade to the decoded cuts, and tested it. Doors, trunk, remote lock and unlock, panic, and ignition start. Everything confirmed before I packed up.
No drilling. No new cylinder. He sat on a bench watching the whole thing and mostly just looked relieved that the car looked exactly the same when I left.
